Motorcycle gas tank repair cost: rust, leaks and dents

Motorcycle gas tank repair cost in 2026: typical prices for rust removal, liners, leak and weld repair, dents and paint, and when a new tank makes more sense.

Updated . 6 min read. By the MotorcycleRepair.com editorial team.

Motorcycle gas tank repair cost is typically about $100 to $600, depending on the problem. Cleaning out rust runs roughly $100 to $300, rust removal plus a sealing liner $200 to $500, and welding a leak $100 to $350 before paint. Dent removal and a fresh paint job can push the total to $500 to $1,200 or more. These are typical U.S. ranges as of 2026 and vary by bike, region and shop.

The bill depends on whether you are fixing the inside of the tank, the outside, or both.

How much does motorcycle gas tank repair cost?

Repair Typical cost
Professional cleaning of light rust and varnish $100 to $300
Rust removal plus sealing liner $200 to $500
Pinhole or seam leak, welded or brazed (tank prepped first) $100 to $350
Leaking petcock or fuel valve gasket $30 to $150
Fuel pump flange or gasket leak (fuel-injected bikes) $80 to $300
Paintless dent removal (small dents, intact paint) $100 to $300
Dent filled or pulled, then repainted $300 to $800
Full tank repaint with graphics $400 to $1,200+
Used replacement tank $50 to $500
New OEM tank, painted $400 to $1,500+

Treat these as ballparks. A rare tank on a vintage bike can be worth far more effort than a common one.

What tanks are made of

Most motorcycle tanks are steel, a few are aluminum, and a growing number are plastic. Metal fuel tanks are usually made by welding stamped sheet-metal halves together, while plastic tanks are usually blow-molded, which allows more complex shapes. That matters for repair:

  • Steel tanks can rust inside, especially if left partly empty with ethanol fuel. They can be welded, brazed, lined and painted.
  • Aluminum tanks do not rust like steel but can corrode or crack. Welding aluminum takes more skill.
  • Plastic tanks do not rust but can crack, swell or leak at fittings. They are usually patched with a plastic repair method or replaced.

Common gas tank problems and repair costs

Rust inside the tank

Rust flakes clog fuel filters, petcocks, carburetor jets and injectors, and clogged injectors can add fuel injector cleaning to the bill. A shop drains the tank, removes rust with chemicals or media, neutralizes it and either keeps it coated with fuel or applies a liner. Expect $100 to $300 to clean and $200 to $500 to clean and line. Our guide on is it bad to let a motorcycle sit explains how storage causes this, and a clogged carb that results is covered in our carburetor cleaning cost guide.

Pinhole and seam leaks

Rust can eat through from the inside, usually at the bottom seam or tunnel. Small pinholes can sometimes be sealed with a liner. Larger holes need welding or brazing and then paint.

Leaks at fittings

Many "tank leaks" are actually a petcock, a fuel pump flange, a cap gasket or a hose. Those are cheap compared with tank work. Our motorcycle leaking gas guide helps you find the source.

Dents and paint damage

Dents from a tip-over or a knee are common. Paintless dent removal can work when the paint is intact and the dent is shallow. Deeper dents need filler or pulling and a repaint. Our motorcycle paint job cost guide covers refinishing.

Why welding a gas tank costs more than you think

Welding on a fuel tank is dangerous. Fuel vapor can ignite, even in a tank that seems empty. Federal workplace safety rules say no welding, cutting or other hot work may be done on used tanks or other containers until they have been cleaned thoroughly enough to be absolutely certain no flammable materials are present, or anything that could release flammable or toxic vapors when heated. That cleaning, purging and testing takes time, and it is a big part of what you pay for. Do not try this at home, and do not use a shop that skips it.

Repair, line or replace?

Situation Usual best choice
Light surface rust, no leaks Clean and keep the tank full of fuel, or clean and line
Heavy rust, rare or original tank Professional rust removal and liner
Pinhole leaks on a common bike Compare a used tank with the repair price
Cracked plastic tank Replace, or a specialist plastic repair
Big dents plus rust plus paint A used tank in the right color often wins
Collector bike, matching numbers or original paint Repair by a specialist

For older bikes, our page on vintage motorcycle repair lists shops that restore tanks.

Can I fix my gas tank myself?

You can do a lot of the inside work at home with care. Consumer tank kits typically include a cleaner, a rust remover and a liner, and cost roughly $40 to $100. The keys are complete rust removal, thorough drying and following the instructions to the letter. A poorly applied liner can flake off and cause far worse problems. Change the in-line filter afterward; our motorcycle fuel filter guide explains where it is.

Leave welding, brazing and paint to professionals. Work outdoors, away from flames, sparks and pilot lights.

How long a repaired tank lasts

A well-cleaned and properly lined tank can last many years, especially if it is kept full during storage and the bike runs on fresh fuel. Liners fail mostly when the tank was not fully cleaned, not completely dry, or when the liner is not compatible with the fuel used. A tank that was only cleaned, not lined, will start to rust again if left half empty in a damp garage.

A welded repair is usually permanent if the shop has addressed the cause. If rust ate through one spot, there are often thin areas nearby, so ask the shop whether they checked the rest of the tank. Paintless dent removal is permanent, but a filled dent can crack if filler is applied too thick.

Signs a repaired tank needs another look:

  • Rust or flakes showing up in the filter again
  • Fuel smell near the old repair
  • Liner flakes visible through the filler neck
  • Bubbling paint around a weld or filled dent

Plastic tank repairs

Plastic tanks are common on dirt bikes and some modern street bikes. They do not rust, but they can crack in a crash, wear through where they rub the frame, or seep at the fittings. Small cracks can sometimes be repaired with a plastic welding process designed for fuel tanks, but many shops simply replace them because a failed repair means fuel on a hot engine.

How to get a fair estimate

  1. Confirm the leak source first. Petcocks and hoses are much cheaper than the tank.
  2. Ask exactly what the process is, including how the tank is cleaned and made safe for welding.
  3. Ask which liner they use and how long it is guaranteed.
  4. Ask whether paint is included or quoted separately.
  5. Compare with a used tank in the right color before you commit.

Ways to save

  • Keep the tank full during storage to limit condensation and rust
  • Use a fuel stabilizer when the bike sits for weeks
  • Clean light rust early, before pinholes form
  • Look for a used tank in the right color instead of repainting
  • Fix fitting and petcock leaks right away

When to see a mechanic

Fuel leaks are a fire hazard. Stop riding and get help if:

  • You smell gasoline while riding or after parking
  • Fuel drips onto the engine or exhaust
  • The tank is cracked or leaking at a seam
  • Rust keeps clogging the filter or the bike starves for fuel
  • The bike stalls, sputters or will not start after sitting

Park a leaking bike outside, away from heat and flames, until it is fixed.

Frequently asked questions

Is it worth repairing a rusty motorcycle gas tank?

Usually, if the tank is original to a classic bike or a replacement is expensive or unavailable. On a common bike with cheap used tanks around, a clean used tank can cost less than professional rust removal and lining.

Do tank liners work?

A properly applied liner on a well-prepared tank can seal pinholes and stop surface rust for years. A liner over loose rust or residue can peel and clog the fuel system, which is why prep matters most.

Can a motorcycle gas tank be welded?

Steel and aluminum tanks can be welded by a shop that knows how to make a fuel tank safe first. Plastic tanks generally need a plastic repair kit or replacement instead.

How long does gas tank repair take?

Simple rust removal and lining often takes several days because coatings must cure. Dent repair plus paint can take one to three weeks depending on the paint shop's schedule.
